Overview

Rottler is proud to announce a complete kit for OSHA and CE compliance safety regulations for the H80 series Honing Machines. Keep operators safe and comply with regulatory requirements across all governing bodies with the 514-14-99 Light Curtain Assembly!

Light curtains work by creating an invisible beam of light across the area where operators could reach into the work area. If the beam is broken then the machine will automatically perform a “safe stop” which stops all motion and operations, until the operator resumes machining activities.

This keeps the operator safe from pinch points and injury during the machining operation, and comply’ s with stringent safety regulations, all whilst keeping the working envelope accessible and in operator view.

Installation (Retrofit)

Follow the instructions below to install the 514-14-99 light curtain assembly as a retrofit on H85AX(Y) or H87AXY Rottler Honing Machines.

Step 1:
Mount Brackets to Light Curtain Bars. Mount the 514-14-99E brackets with the provided hardware to the 514-14-99C safety lights as shown in the figures below:

Step 2:
Mount the 514-14-99C Safety Lights to the Enclosure with the provided hardware to the pre-drilled mounting locations as shown in the figures below

Step 3:

Route the associated cables (514-14-99F) from the (514-14-99C) safety lights along the enclosure as shown in the figures below. Use the pre-existing holes in the enclosure to pull the cables into the electrical cabinet

Step 4:
Attach the 514-14-99D Relay to the DIN rail above the 24V power supply in the electrical enclosure. Note the Gray and Black plugs from the 514-14-99F cable set. Plug in the Gray and Black Plugs into the 514-14-99D Relay to their corresponding colors as shown in the figures below:

Step 5:
Use C30 cable to supply power to the 514-14-99D Relay from the 24V DC power supply in the electrical cabinet as shown in the figure below.

Step 6:
Use C31 cable to wire from the 514-14-99D Relay to the Inputs Board position #2 inside the electrical cabinet.

Step 7:
Navigate to the Addins List in the Rottler Block Software. Check the Door Addin to install the Addin to the software. This will require restarting the software to activate.

Step 8:
Navigate to the I/O window in the Rottler Block Software. Under the Door Addin change the Light Curtain option to the following settings:

• Module → I/O 5
• Bit# → 2
• I/O Direction → DigitialInput
• Switch Type → Normaly Closed

Test the light curtain by running a cycle and breaking the light beam with an inanimate object such as a piece of wood. If installed correctly, breaking the light beam should cause the cycle to stop and only re-trigger when the operator presses “Cycle Start”.

Overview

Rottler Manufacturing has improved upon its 4th axis offering for the CNC block machining centers, which include the F69A, EM69ATC, and EM79 series machines. Historically, these machines were offered with the 690-3-63 4th axis. The 690-3-63 4th axis was comprised of a worm drive gear box rotary axis for its head stock, and a pneumatically sliding tail stock.

Now, Rottler has introduced the 5537A Zero Back Lash Servo Driven 4th Axis System. The 5537A 4th axis retains the same working capacity as the 690-3-63 system with improvements being made to the rigidity, precision, and flexibility of the 4th axis system. The 5537A uses a servo driven headstock with a zero backlash direct drive planetary gearbox, and retains a pneumatically sliding tail stock design, with the difference being that the 5537A tail stock uses precision linear slideways which allowed improved range of motion from 6″ of travel to 7″.

The 5537A also includes a modular headstock and tail stock design, which allows fixture change overs between Block fixturing, Head fixturing, and Universal Part Fixturing. The attachments for change over include 5537C for Blocks, 5537B for Heads, 5537D for 3 Jaw Chuck, and 5517F – in conjunction with 5537B – for Universal T-Slot Table.

Sections – Work Envelope and Use Cases

Block Work

The 5537A 4th Axis has the same capacity for block work as the old 690-3-63 4th Axis. Table to Centerline of the 5537A is 13.5″, this is the max swing radius allowed in the 4th axis for blocks. This accommodates all common domestic V8 engines, currently including large diesel V8 blocks such as 6.7L Powerstroke and 6.6L Duramax.

Block work can be performed using the 5537C Block Fixturing Kit and the common 650-x-xx 4th axis locator kits and individual main and expanding cam locators typically used with the previous 690-3-63 4th axis. These items can be found in the details section of the quoting system or from your local sales representative.

Head Work

The 5537A may be equipped with the optional 5537B Cylinder Head Mounting System. When equipped with the 5537B, the common PFIX-xx cylinder head porting plates can be used to mount cylinder heads in the 4th axis. This configuration allows for the capability of performing 4 axis machining operations on cylinder heads. Operations such as machining valve cover surfaces, manifold surfaces, seat pockets, guides, Oring interpolation, and engraving may be performed on various cylinder heads. The PFIX-xx plates can be found in the details section for the 5537B mounting system.

Universal Parts Work

The 5537A may be equipped with the optional 5537D Universal 3 Jaw Chuck or the 5537B in conjunction with the 5517F T-Slot Mounting Table. These fixturing systems allow for work to be performed on either cylindrical raw stock with the 5537D 3 Jaw Chuck while the 5517F allows for the mounting of vises for positional 4 axis machining of billet parts.

Incorporating these fixturing systems allows for flexibility and opportunities for work to be performed on Rottler equipment outside of the standard engine block work. This greatly increases the value proposition of a Rottler CNC block machining center, seeing as it allows shops to perform work in-house that they may have previously had to outsource or refuse.

Overview

Rottler Manufacturing has made another development in the S80 Series by adding the option to include a door safety spindle interlock on the surfacing machines – both S85A and S86A.

The surfacing machines already feature a full enclosure for the safety of personnel. The door safety interlock adds an additional measure of safety to the machine. By including this switch, when the door of the machine is opened, the spindle motor drive is in a safety disabled state. This means that there is no way for the hardware of the machine to allow motor-controlled movement of the spindle. The software has also been upgraded as another safety measure. With the switch installed, if the door is opened, the Start Spindle and Autocycle buttons are completely deactivated.

Because both software and hardware are handling the spindle interlock, there is redundancy which further increases the safety of the machine. Unlike the ESTOP, the spindle interlock only restricts the spindle movement. The column is free to move, and the X and Z axis motors are powered. This is helpful when setting up the starting location of the machine or manually touching off the cutterhead insert. This door safety spindle interlock can be easily installed on any current or future machine

Installation Notes

Follow the instructions below to correctly wire and mount the safety limit switch and install the software upgrade. Be sure to turn the main breaker of the machine off while wiring the switch. Restart the machine after installation of the software; the new software should start automatically on reboot and the safety limit switch will be active.

Software Installation

To use the spindle interlock switch, your machine must be updated to software version 0.999.4 or newer. You can find the version number on the lower right-hand corner of the Program Select screen, as shown in Figure 2.

Hardware Installation

The following is a procedure for installing the hardware. Follow all relevant safety guidelines while completing the installation. See the above section Installation Notes for more safety instructions.

• Ensure the main breaker of the machine is switched off.
• Take off the electrical box door.
• Check that the safety switch is wired internally. The safety switch should be wired internally from factory, but in the case that it is not, or that it needs to be rewired:
  • Open the safety switch cover.
  • Feed one end of the red and black wires through the base of the switch and screw them in terminals 13 and 14, as shown in Figure 3 below.

  • Close the safety switch cover.
• Once the switch is wired internally, feed the loose end of the wire in-between the machine control panel and the sheet metal into the wire tunnel as shown in Figure 4.

• Push the wire down the wire tunnel to the bottom of the sheet metal.
• Take off the horizontal wire tunnel, shown in Figure 5, by removing the cap screws in the machine.

• Route the wire through the horizontal wire tunnel and through the electrical box wire access hole shown in Figure 6.

• Take the cover off the Yaskawa V1000 VFD shown in Figure 7. If your machine has a different VFD, please seek assistance from one of the contacts in the Contact section below.

• Locate the HC and H1 terminals on the VFD. There should be a length of wire between these terminals to connect them from factory, remove this wire prior to inserting the switch wires. Wire the red and black wires from the switch into the HC and H1 terminals as shown in Figure 8.

• Put the cover back on the VFD and close the electrical box.
• Close the enclosure door and hold the safety switch against the top right corner of the door so that the switch is in the closed position as shown in Figure 9. The switch should open when the door is open.

• With the switch in the correct position, use the provided self-tapping sheet metal screws (#8, 11/4”, qty. 2) to mount the switch in the correct location.
• Verify that the door can open and close freely while triggering the switch to the closed position when the door is closed.

Functional Testing

With the new software and switch is installed, the switch is automatically active. Test the proper function of the switch by following the steps below.

• Turn on the machine and select a program to get to the Program Screen.
• Open the enclosure door. You should see a red notice in the lower middle section of the screen that reads AC DRIVE ALARM as shown in Figure 10. Note that if the machine has its ESTOP in, the AC DRIVE ALARM notice will not appear as the machine is already in emergency stop state.

If you do not see this notice on the screen with the door open, the switch or the software is not installed correctly. Some common issues and solutions are mentioned below:

With the door open:

• The AC DRIVE ALARM notice should be on the screen.
• Attempt to turn on the spindle. The spindle should not be able to turn on with the door open.
• Attempt to start the autocycle. The autocycle should not be able to run with the door open.
• Using the slide control, attempt to move the column in all directions. The column should be able to move freely.
• Using the increment buttons, and/or handwheel, attempt to move the column in all directions. The column should be able to move freely.

With the door closed:

• The AC DRIVE ALARM notice should disappear.
• Enter cutting parameters for the testing of switch operation. Do not use operational speeds and feeds. Use a low RPM and a feed rate that results in a reasonable IPM travel – recommended parameters are listed below and shown in Figure 11
  • RPM: 100 RPM
  • Feed Rate: 0.100 in/rev
  • Depth/Cut: 0.001″
  • Total Depth: 0.001″
  • Horizontal Travel: 2″

• Be sure to zero your Horizontal and Vertical Program Start to begin the cut at the current location. Be sure that there are no workpieces, fixtures, or obstacles in the path of the cutterhead or column prior to starting the spindle or autocycle.
• Attempt to turn on the spindle. The spindle should be able to turn freely. Open the door. The spindle should automatically turn off. Note that there is not a spindle brake, so the spindle slows down gradually using the force of the motor. This is the proper function. Close the door again. The spindle should not restart without user intervention.
• Attempt to start an autocycle – if using the above parameters, the autocycle (when started) will make one pass that is 0.001” deep and 2” long, and takes approximately 12 seconds to complete. The autocycle should run freely. Once the autocycle is complete, attempt to start another autocycle. This time, open the door in the middle of the cycle. The spindle should automatically turn off and the feeding of the machine should be halted. Close the door again. The autocycle should not restart without user intervention.

Operation

Operational notes are listed below.

• Do not push the switch manually to allow operation. The only thing that should trigger the safety switch is the door being in the upright and closed position.
• Do not use the door to halt the operation of the machine while running. The switch is meant as a safety device, not a control device. The ESTOP button is always the quickest and safest way to halt operation. Using the door to halt operation could lead to damage of the workpiece, the cutterhead, the insert, the motor, or the machine.
• Keep the switch clean and clear of debris. To ensure the functionality of the switch, periodically complete a visual inspection for correct placement on the door and for cleanliness.
• Do not lean or rest on the door during operation. The door could sag and trigger the switch unintentionally. The door could open and trigger the switch unintentionally. Either case could lead to damage of the workpiece, the cutterhead, the insert, the motor, or the machine as well as personal injury.
• Do not rely on the door safety spindle interlock as the only means of safety. The spindle interlock is not the only means of safety on the machine, nor should it be used in place of other standard safety protocols. Always practice safe operation of the machine.

Overview

Rottler Manufacturing is constantly improving upon its current machine lineup with new designs, tooling, fixturing, hardware, and software. Occasionally, these updates, such as adding a handwheel or a spindle interlock, require a new, updated software version to be loaded to the computer to work properly. This bulletin stands as an instructional procedure for how to load new software onto any S80 series machine.

Software Installation:

The following is a procedure to install the software:

1. Insert the included USB Drive which contains the Software Upgrade into the S80 Series machine. On an S85A/S86A, there is a USB port on the bottom of the control panel.
2. If the Rottler Software is live on the screen, save all data and settings and close the program by pressing EXIT in the top right.
3. You should see the main desktop screen of the computer. On the screen is a file called My Device, as shown in Figure 2. Double tap the icon to open.

4. Once My Device is open, select Hard Disk as shown in Figure 3. The exact layout of the folders and files may look a bit different, but the process and names remain the same.

5. Once in the Hard Disk folder, locate the Surfacer_Rottler_v… program file as shown in Figure 4. There may be other files on the USB Drive, ignore them for now.

6. Copy the file by pressing and holding the icon until the drop-down menu pops up, then dragging your finger down to Copy and releasing.
7. Go back one screen to the My Device folder by clicking on the blue arrow pointing to the left in the upper left-hand corner.
8. Go to the Flash Disk folder, as shown in Figure 5.

9. Once in the Flash Disk folder, as shown in Figure 6, press and hold in empty space until the drop-down menu pops up. Drag down to Paste and release to place the updated software version on the machine.

10. While still in the Flash Disk folder, cut the original version of the software by pressing and holding the icon until the drop-down menu pops up, dragging your finger down to Cut, and releasing.
11. Paste the original version into the Hard Disk folder – the cut function will automatically delete the file from the original location after pasting.
12. Disconnect the USB Drive, which now contains both the original and updated software versions, and store for later reference. This procedure can be repeated any time to swap between versions.
13. Shut down the computer and turn off the breaker at the electrical box.
14. Wait a moment, then turn the machine breaker back on. The new software version should automatically load after reboot.

Overview

Rottler Manufacturing has created an exciting option to include a physical control for fine movement for the S80 series surfacer. The Remote Handwheel Kit provides tactile feedback to the operator while performing precise movements with the machine. This device can aid the operator by improving accuracy and reducing setup time during work piece setups.

Installation if Retrofitting:

Follow the instructions in the installation addendum provided with the Remote Handwheel Kit. Once the software is installed, power down the machine and restart. The new software should automatically start on boot.

With the software initialized, navigate to the machine settings page by selecting the settings button in the top right corner of the main screen.

Machine Settings Page:

In the Machine Settings page, you can find the option to activate/deactivate the handwheel.

By pressing the Handwheel/Touch button, you can switch between using the handwheel or the standard increment touch buttons for fine movement control. The button will display whichever control option is currently active. That is, the button will read “Handwheel” if the handwheel is the current fine control or the button will read “Touch Buttons” if the touch buttons are the current fine control.

Program Page:

With the handwheel option selected, any program pages should look like Figure 5 below: The Handwheel increment selections are found as gray buttons next to the standard jog sliders.

Simply press the button with the increment and axis you desire, and each click of the handwheel will be associated with that distance and direction. When selected, the current increment button will turn RED. At that point the handwheel will be active at the selected increment ratio.

Process for Touching off Cutter, Setting Dial Indicator and Programming with Handwheel:

The handwheel should be used for fine movements and precise adjustment. Rapid movement should always be handled with the slide controls for quicker setup times.

An example step-by-step setup using the handwheel is described below:

1. Fixture and level the head or block as described in the S85A/S86A Operations Manual. Place a cutting insert in the flycutter. Enter the cutting parameters (speeds, feeds, and depths) for the application.
2. Using the horizontal slider control, rapid the column in the -X direction (left) until the flycutter is to the right of the head/block.
3. Using the vertical slider control, rapid the column in the -Z direction (down) until the fly cutter is approximately .250-.500” above the head/block. Note: leave more than enough room to avoid accidentally crashing into the head/block or fixture.
4. Using the handwheel control, select the relevant X-axis handwheel interval amount, and fine tune the X-position of the cutterhead so that the cutting insert is positioned above the workpiece.
5. Select the Z-axis .010” handwheel increment. Using the handwheel one-click at a time, bring the insert down near the block until it is approximately .010-.020” above the workpiece surface.
6. Select the Z-axis .001” handwheel increment. Turn the spindle on by pressing the “Start Spindle” Button. Using the handwheel one-click at a time, bring the insert down until it just contacts the workpiece surface. With the insert in contact, press the “Feed Right” button to move the cutter right and off the workpiece. A small section of the workpiece will be machined.
7. Use the X-axis handwheel once again to position the shroud attached dial indicator plunger over and in contact with the now machined surface. Set the Indicator read out to properly read
   “0” when in contact with this machined surface.
8. With the indicator over the workpiece press “Set Zero” for the Horizontal Program Position
9. Press “Set Zero” for the Vertical Program Position
10. Move the machine up around .500” for clearance above the workpiece using either the vertical slider or the Z-Axis Handwheel increments.
11. Using the horizontal slider control, jog to the left-end of the workpiece to where the cutting insert completely clears the workpiece left end. Press the “Set” button next to the Cut Length /Depth Horizontal readout to set the length of the workpiece.
12. Pressing and Holding “Cycle Start” will move the cutter back into the start cutting position, pressing once more will begin the auto cycle.

Overview

Rottler machines, when equipped with the proper tooling, provide a full solution for Automatic Rough Boring, Finishing Boring, and Installation of Lifter Bushings. Rottler also manufactures custom sized tooling for specific applications. Consult with a Rottler representative at any time if you require a specific size for your lifter bushing applications.

Process Overview:

1. Setup Block in fixture: 4th axis (690-3-63, 5537A) is recommended for full automation, but not required to perform boring and installation.
2. Rough Boring: Use End Mills (.980” or 1.125”) from 650-2-69 Kit
3. Finish Boring: Use Adj. Boring Bar and bore to final diameter for proper press fit (.005” Max)
4. Press Bushing: Use correct press fit tool for specific lifter size and type.

Setup:

If using 4th axis 690-3-63 or 5537A. The block to perform work on should be mounted and secured with the appropriate locators. Once the block is secured create (2) new programs in the Rottler block software, the programs required are titled LIFTER BORE and LIFTER BUSHING INSTALL.

Rough Boring:

Use either the .980” or 1.125” Roughing Endmill from the 650-2-69 kit to remove the bulk of material for the bushing to be installed. The endmills can be held in either a 1” set screw style holder or a 1” Collet Chuck. Using the Lifter Bore program plunge the bore’s with the endmill at the below recommended starting parameters.

• Feed and Speed for cast iron blocks are as follows: 300 RPM – 0.004” Feed
• Feed and Speed for aluminum blocks are as follows: 500 RPM – 0.004” Feed Finish

Boring:
Use the Micro Adjustable Boring head in the supplied toolholder from the 650-2-69 kit. The micro adjustable boring bar allows for .0001” increments using the vernier scale incorporated into the boring head. Set the boring head to perform a “skim” pass on the first hole. Using a gauging device of your choice, i.e. a calibrated dial bore gauge, check the size of the finished hole and adjust the vernier scale on the boring head accordingly to bore to final size.

Lifter Bushing Installation (Pressing):
Use the correct lifter bushing installation mandrel in accordance with the bushing to be installed. Please not that if installing keyed lifter bushing’s that the bushing MUST be indexed and installed on the mandrel to that the alignment pin fits in the keyway, AND the bushing registers itself flush against the ledge at the top of the reduced diameter of the mandrel! Failure to do this will result in damage to bushing, block, or machine! Follow the machine speed parameters below for optimal results:

• MAX Interference fit .005” on diameter
• Feed rate during press 6.00 Inches per Minute

Overview

Rottler Manufacturing is excited to announce a brand-new USB Magnescale Digital Gauge. This new gauge connects to the machine computer via USB and features a displacement readout directly on the Rottler software screen. For new machines this will become the standard offering when the 502-12-7B optional equipment is added. This offering may also be retrofitted to any machines with control systems post 2016 with an appropriate software update. Software updates may incur an additional charge depending on the machine’s serial number.

USB Magnescale

Use and Application:

The Magnescale Digital Gauge has been the standard at Rottler for measuring active displacement in scenarios that require extreme accuracy and precision. One such application is line boring of crank centerlines with Rottler tooling and fixturing.

Prior to machining, crank journals must be aligned concentrically across the length of the engine block. Utilizing the USB Magnescale Digital Gauge, a live readout is given, now directly on the Rottler software screen. This, when used with Rottler fixturing allows the operator to dial in a main line with precision to .0001” increments.

Installation and Requirements:

Installation of the USB Magnescale is simple. After purchase of the USB Magnescale, update the software to the latest version, Contacting Rottler Service department is required for full integration and functionality. Once the software is current, connect the Scale to any available USB port, select “Connect Magnescale” to begin the installation process.

The software will ask to install the necessary drivers. Click “Yes”, the drivers will be automatically installed, and the USB Magnescale will be ready to use.

The USB Magnescale add-in can be found on the main screen of the Rottler software, in the “Setup Software” menu, in the “Add In List” option. Make sure the add-in is active to use the USB Magnescale. Rottler Service Personnel will assist with this process during the installation process.

Additional Information:

The USB Magnescale improves upon the previous version by adding an easy-to-read live displacement readout directly on the Rottler software. This readout, opposed to the old analog box, is large and backlit, providing easy measurement reading from any distance or angle.

Overview

Rottler is excited to announce a new software addition to the H80 series machines.

For customers who have purchased or are purchasing a Profilometer for surface metrology measurements, we are now offering a Honing Software Package which includes TraceBoss and HatchView – supplemental software that integrates directly with the H80 machine control.

TraceBoss connects directly to the profilometer via USB cable and provides a greatly improved upon user experience. The software can be displayed directly on the machine and allows for the direct control of the profilometer during data collection and analysis. Other additional features include:

• Interactive Interface
• Save and Recall Data
• Create Templates
• Tolerance Highlighting
• Color-coded roughness parameters
• Exporting for QC reports

The TraceBoss software allows the user to see surface data like never before. TraceBoss calculates and displays multiple surface measurements, including the classical Ra/Rz values, the modern Rk/Rpk/Rvk values, and the revolutionary plateau Rpq/Rvq/Rmq values. A large-scale visual graph with raw data and filtering options makes it easy to view and compare surface measurements without having to look at the numbers.

Check your cylinder surface finish in an in-depth and intuitive way. Get precise, savable, and comparable data about your cylinders. Print or send the information to clients so they know exactly what their engine looks like at the microscopic level.

This is by far the most advanced, most efficient, and most informative way for customers to get the most from their profilometer investment.

HatchView software allows for the viewing and exact measurement of crosshatch angle so that customers can now quickly and easily inspect their cylinder walls, all from the screen of a Rottler H80 Series Hone machine.

By purchasing and connecting the USB microscope camera, customers can see their cylinder walls in a brand-new way. HatchView automatically calculates the crosshatch angle to ensure optimal surfaces. That means engine cylinders that are honed to the highest performance, all the way down to the microscopic level.

The pairing of TraceBoss and HatchView gives the most complete look into your honed cylinder surfaces: cylinder wall, crosshatch, surface graph, and measured values can all be seen right from your Rottler honing machine. You can develop your honing method, confirm your results, and share them with your customers.
